Toyota's New Shift-by-Wire System for Hybrid Vehicles

In today's motorized society, various automotive technologies continue to evolve every day. Amid this trend, a new concept with respect to automatic transaxle gear-shifting has been developed. In order to materialize a new concept for shifting operation with a universal design in mind, a system has been developed: a shift-by-wire system developed specifically for hybrid vehicles. The greatest advantage of this new system is the lack of constraints associated with the conventional mechanical linkage to the transaxle. This allows freedom of design for the gear selection module. A revolutionary improvement in the ease of shifting has been realized by taking full advantage of this design freedom. In addition, this system contributes to an innovative design. For improved ease of operation, the operation force of the shift lever of this system has been dramatically reduced. For parking, the driver can engage the parking mechanism of the transaxle at the touch of a switch.

Analysis of the Wire Bonding Joints of an IGBT Module

IGBT modules used in electric and hybrid vehicles are assembled by connecting approximately 500 thick Al wires ( ϕ 400 μ m), requiring the largest scale wire bonding of any automobile part. It is accepted that the probability of cracks occurring within the IGBT chip due to damage during wire bonding is about 1 in 1,000,000. Toyota has been conducting research to clarify the cause and generation mechanism of this problem. Other companies who have also conducted investigations have reported that the cause of the problem is Si nodules resulting from Si components within the Al electrode of the chip. However, characteristics of the generation mechanism, such as the influence of surface convexity of the chip and the path by which stress sufficient to generate cracks is exerted, have not been clearly explained. In this article, the generation mechanism is examined through detailed observations of damage within the chip and analysis of stress using simulations.

Analysis on Behaviors of Swirl Nozzle Spray and Slit Nozzle Spray in Relation to DI Gasoline Combustion

Behavior of sprays formed by slit nozzle as well as swirl nozzles with the spray cone angle in the range of 40° ∼110 ° were studied in a constant volume N2 gas chamber. The fuels used are iso-pentane, n-heptane, benzene and gasoline. The ambient pressure and temperature were raised up to 1.0 MPa and 465 K, respectively. The injection pressure was mainly set at 8 MPa. Spray penetrates at an almost constant speed for a while after injection start and begins to decelerate at a certain point. This point was judged as breakup point, based on a momentum theory on spray motion, the observation of spray inside and the analysis of the spray front reacceleration which occurs under highly volatile condition.

Novel Power Conversion System for Cost Reduction in Vehicles with 42V/14V Power Supply

In recent years, attention is being given to 42V power supply technology for solving the problem of increased power demand in vehicles. Since 2001, Toyota Motor Corporation has been marketing a mild hybrid system (THS-M) in order to further improve fuel economy and reduce emissions; this system requires both 42V and 14V power sources. The THS-M system consists of a 42V motor generator (M/G) connected to the engine crankshaft with a belt; an inverter; a 36V battery; a DC/DC converter for stepping down the 42V power supply to a conventional 12V battery; and high-power related electrical components. These components require additional costs, which must be reduced in order to increase the sales volume of THS-M vehicles. We have devised a method to eliminate the conventional DC/DC converter from the THS-M, and as a result we have developed a new, revolutionary power conversion system (multi-function inverter).

Although these tools are effective, warning reports can become extensive, when the volume of software becomes large. And, the manpower to confirm the report also becomes large. Knowledge and experience are to analyze the warning report. Consequently, an oversight, a misapprehension, etc. may arise. To solve this problem, we are examining system to automate this work.

In the 42V Mild Hybrid System introduced into market by Toyota for the first time in the world, the crankshaft using belt(s) drives the motor/generator (MG). The set-up employs an inverter unit to control the MG electronically. This paper describes the system configuration, operations, characteristic features and development results of the new power control system. The focus is on the MG, the inverter-for-MG-control and energy regeneration, as well as DC/DC converter for the power supply to the 14V devices.

New Simulation Method Using Experimental Modal Analysis for Prediction of Body Deformation during Operation

A method for predicting body deformation during operation, which cannot be measured by conventional methods, has been developed. The method creates a body model based on the characteristics extracted by modal analysis of the results of a vibration testing of an actual vehicle. The model is combined with a suspension model, using multibody dynamics software, and body deformation calculations are performed. In this paper, the influence of body deformation on vehicle controllability and stability is studied and the usefulness of the method is verified.

Particularly, the ECU of Engine Management Systems has been becoming indispensable in order to realize high performance, low fuel consumption and low exhaust emission. Therefore, the size of software has also been increasing, and been becoming more complex and complicated. As the ECU software size becomes large and complex, the verification and validation of the software by using the current development method has been becoming more difficult. Especially it has been becoming more difficult to validate the Real-time property of the software. The Real-time property means whether the execution of the software is in time for the deadline which is decided on the software design.

Development of a Shift Control System for Automatic Transmissions Using Information from a Vehicle Navigation System

We developed a new automatic transmission control system that performs shift control for the automatic transmission (A/T) using the road data obtained from the navigation system, which previously had been used only for route guidance, and installed it in a new car, Progrès. This system reads the distance to the approaching corner and its shape based on the vehicle's position data and the data of the approaching road obtained from the navigation system, and determines the optimum gear based on these data and the current vehicle speed to perform optimum shift control in linkage with the driver's driving operation. In this paper, configuration, features and effects of this new A/T control system that takes consideration of navigation data are described.

The basic goals of privacy and authenticity of personal data are summarized, and examples of potential threats to privacy in telematics applications are provided. Probable telematic transactions for the automotive environment are analyzed for typical versus necessary personal content. The question of privacy versus confidentiality versus security versus authenticity is discussed in the context of system design and service provider responsibilities. Several examples of how current telematic systems address privacy are provided, and worldwide trends in architectures followed the "designed in privacy" concept are briefly described.

In 1996, Toyota started to sell the battery powered "RAV4" electric vehicle, and introduced the "e-com" in 1997. Late last year, Toyota launched production of the world's first hybrid vehicle, the "PRIUS", doubling the fuel efficiency and drastically reducing the emission of carbon dioxide. Development of a Scanning Laser Radar for ACC

This paper introduces the cruise control system with distance control function, that is called Adaptive Cruise Control (ACC), that uses a scanning laser radar as a sensor to detect preceding vehicles. With the goal of increasing the driving convenience and comfort when compared to the conventional cruise control, lots of ACC systems have been proposed and developed. This paper presents ACC system using the scanning laser radar which was developed by Toyota, and describes the adaptation of the system specifications. This ACC system was able to greatly reduce the driver's work load, and increased the driver's convenience and comfort when operating the cruise controls system. In addition, we were able to design this system to be highly dependable and inexpensive and supply it to the market as a result of incorporating various ideas for improvements.

Development of the Hybrid/Battery ECU for the Toyota Hybrid System

For energy saving and global warming prevention, Toyota has developed Toyota Hybrid System (THS) for mass-produced passenger cars, which achieves drastic improvement in fuel efficiency and reduction in exhaust emissions compared to conventional gasoline engine cars. The THS has two motive power sources which engage depending on driving conditions. It's power is supplied either from an engine (controlled by the engine ECU) or an electric motor (controlled by the motor ECU) which is powered by a high-voltage battery (monitored by the battery ECU). These ECUs are controlled by a hybrid ECU. Each ECU has been developed with a fail-safe system in mind, to ensure driver safety in case of vehicle breakdowns. Among these ECUs, this paper reports particularly on the newly introduced ECUs: hybrid ECU and battery ECU. In the development of these ECUs, special attention was focused on fail-safe performance.

Toyota “ECT-i” a New Automatic Transmission with Intelligent Electronic Control System

TOYOTA has developed a new automatic transmission, called the A341E. This transmission employs a unique engine and transmission integrated intelligent control system named “ECT-i”, and a high performance “Super Flow” Torque Converter. This control system is capable of total control of engine torque and clutch hydraulic pressure during shifting, which has resulted in very smooth shift without changes over the life of the transmission. The “Super Flow” Torque Converter has a modified geometry optimized by the analysis of internal flow by means of computer simulations, attaining the highest efficiecy in the world. With the use of such systems, this new automatic transmission has improved total performance of the vehicle.

Toyota Newly Developed 2VZ-FE Type Engine

Newly developed 2VZ-FE engine for CAMRY is a 2.5-liter water cooled and V-type 6-cylinder engine exported from TOYOTA for the first time. This engine has the TOYOTA original 4-valve DOHC system. That is, exhaust camshafts driven by intake camshafts using scissors gears. By its compact configuration with the gear driven camshafts, this V-type 6-cylinder engine is mounted on a front-wheel-drive vehicle which originally had an in-line 4-cylinder engine. By increasing IVZ-FE engine displacement (for domestic), compact pentroof-type combustion chambers, optimum air-fuel ratio and ignition timing by TCCS (TOYOTA Computer Controlled System) and other technologies, a high performance 153HP/5600rpm and a large torque 155ft·lbs/4400rpm have been achieved with a low fuel consumption.

This paper describes the development of printed-on quarter glass TV antenna using the improved simulation method. This method was based on the Wire-Grid Moment Method and have been newly improved to analyze the characteristics of printed-on glass antenna with making experimental and theoretical studies on the following RF characteristics of vehicular sheet glasses; (1) Relative dielectric constant, (2) Transmissivity, (3) Wave length reduction. Using this new method, the numerical solution of basic printed-on quarter glass TV antenna characteristics was closely agreed with measurement results. So that this new method has been put to useful one in analyzing and constructing the design concept of the newly developed printed-on glass TV antenna.

Development of New Electronic Control System for a Diesel Engine

An unique diesel engine electronic control system has been developed, which contains two distinctive features. Firstly, the delivery type fuel injection pump has an electro-magnetic valve to control the quantity of fuel injected. This valve is then acutuated to ensure that the timing of the high pressure fuel flow out stops the fuel injection. In the previous diesel electronic control system, the fuel quantity control was effected via the position control of a mechanical spill ring. Since timing control is more suitable than position control for handling by a microcomputer, the electro-magnetic valve is able to control the quantity of fuel injected more precisely, whilst consisting of a simpler structure. Secondly, an optical combustion timing sensor is able to detect initial combustion timing by sensing the light of the combustion flame in the combustion chamber. Using the signal from the sensor, the microcomputer then exerts a compensating control over the fuel injection timing.
